Cheers Rich,

Should get a chance to play about with it a little more once I'm in Busselton and have proper access to tools.I was thinking of going the way of a spacer and seeing how that worked out. The way the drive side cover installs is you take off the cassette and put the cover over, it sits at the base of the freehub body and the cassette goes back on over. I assume this helps hold the disc securely, but basically rams the biggest cog up against the cover.

It's not going to be a big issue for Ironman Western Australia though and definitely liking the benefit of having a disc wheel with power at a fraction of the price.

Just saw your ITU report and noted your comments on you disc cover, i haven't built any up personally, but have a few suggestions to help you get that last gear! either you could try a spacer, the come in 0.1mm -1mm andgo next to the free hub bearings any LBS could do it in 2 mins! Or you may be able to shave a fraction of a mm or more off the disc cover next to the gear with a file or sandpaper!
